THE CLIENT

Metrow Foods Ltd is a family run food distribution business based in Essex.  They have two sites with a combined operational area of 11,500sqm.

In partnership with SMARTech energy, Metrow Foods are undertaking an energy reduction programme through the Energy Efficiency as a Service (EEaaS) model.

EEaaS allows organisations to implement energy efficiency projects without capital, finance leasing or risk – with the energy savings paying for the installation, maintenance and management of the low carbon technologies.

HELPING THE FOOD AND BEVERAGE INDUSTRY ACHIEVE NET ZERO

Energy Efficiency as a Service is set as a huge opportunity for organisations such as food distributors who have high energy usage, who want to improve business sustainability and profitability by reducing their energy spend and carbon emissions – but who cannot commit to the capital expenditure or lease costs of energy efficient technology projects.

£490k ENERGY SAVINGS IDENTIFIED

An initial study and review of the energy use at Metrow Foods has identified savings or more than 25% of energy costs per year.

Through the use of the Eniscope energy monitoring, SMARTech energy identified the following technologies to help reduce consumption on this site:

  • Refrigeration and chiller system optimisation

Reduces energy consumption by 70%

The lighting upgrade for Metrow Foods is to replace the existing fluorescent luminaires with SMART LED luminaires.

 
SMART LED luminaries are highly efficient which will lead to reduced energy consumption – while still providing improved lighting quality.  In addition, to maximise energy reduction, the LED luminaires are controlled with SMART lighting sensors which automatically switch on or off the lights depending on the occupancy levels and natural daylight available in an area.
 
The position and number of luminaires installed follow the recommended lighting (lux) levels defined by the Chartered Institute of Building Service Engineers (CIBSE).

Refrigeration and Chiller Optimisation

Reduces energy consumption by 20%

Refrigeration Optimisation consists of performing two energy saving measures.

The first is to optimise the existing refrigeration system and the second measure is to install chiller energy savers.

This method for implementing refrigeration system strategy will provide temperature based speed control the freezer and chiller packs.  This will ensure increased energy savings and also reduce maintenance costs of the machines as well as extending the working life of the equipment.

CARBON SAVINGS EQUIVALENT TO 900 TONNES

SMARTech energy have developed an integrated energy efficiency programme for Metrow Foods Ltd and have identified more than £490k savings in annual energy costs; with carbon savings of more than 900 tonnes for the contract period.

SMARTech energy’s EEaaS offering has effectively enabled Metrow Foods to increase overall profits on their bottom line – without the need to increase sales.

Energy savings of more than 73% with C02 reduction of 92 tonnes per year.

THE CLIENT

Corsham-based energy management and reduction specialist SMARTech energy, has secured a £150,000 LED lighting retrofit for Herman Miller’s Melksham premises.  Replacing fluorescent tubing with state-of-the-art intelligent LED lighting, motion sensors and daylight harvesting.

Based in Melksham’s Bowerhill, leading global manufacturer of office furniture, Herman Miller is an environmentally conscious company – keen to identify options to reduce carbon emissions, save on energy costs and improve the working environment for its staff. Outdated fluorescent lighting is a key contributor to energy waste; with their inefficiency driving up energy use and CO2 emissions.

Herman Miller selected SMARTech energy for the lighting installation based on their ability to design, develop and install energy efficient LED lighting solutions on a turnkey basis. SMARTech energy’s services include initial energy audits, custom design, commissioning and full project management through to installation.  The contract follows SMARTech energy’s successful installation of 9 evaporative cooling units at the site’s 170,000sq ft site in 2018.

How We Helped

Utilising an organisation’s power supply has significant implications on the practical, financial and environmental aspects of a business.  Therefore, prior to the LED design and installation, SMARTech energy installed energy monitoring systems to identify the amount of power used on the site.

THE RESULTS

Results showed that the total power used for factory lighting was 90kW.  The installation of LED lighting reduced the power consumption onsite to 30kW; equating to energy savings of more than 70% and more than 92 tonnes of CO2 per year.  Using energy efficient technologies such as LED not only reduces energy costs, but frees up power consumption which can be used in other areas.

THE CLIENT

The Adelphi Group of Companies supply a wide range of packaging & processing machinery and equipment to a number of different industries.

THE CHALLENGE

Based in Haywards Heath, The Adelphi Group’s main production and stores area is situated on a mezzanine floor and with heat rising from the warehouse below, it has made the temperature too warm and uncomfortable to work in during the summer months.

Due to the large open space, evaporative cooling systems were recommended – as the running costs of traditional air conditioning would have proved too expensive*.

* Even on the very hottest summer days the evaporative cooling systems will supply fresh air cooling at temperatures below 23C at typically less than 10% of the operating costs of refrigeration

As an authorised installer of Evaporative Cooling systems for UK manufacturer, EcoCooling Ltd, SMARTech energy were brought on board to design in an energy efficient cooling system at the site – with the aim to improve the working environment for their staff.

Prior to the project start, a team from The Adelphi Group were invited to visit our previous evaporative cooling installation work at the Herman Miller factory site in Wiltshire, to better understand the installation process of evaporative cooling.

THE SOLUTION

  • 2 x Evaporative cooling systems with recirculation capability. Both controlled via single PLC
  • Cooled air is discharged to the area by 2 x fabric ducts running the length of the production area
  • 2 x nozzles in the ends of the duct direct more air to the mezzanine area
  • Hot air is removed via 2 x exhaust grilles located above the supply entry points
  • Low energy usage – automatically ramps up and down according to needs. Fresh air injection into working areas for operatives

BENEFITS OF EVAPORATIVE COOLING

  • Improves security – as would not need to leave doors open to introduce cooler air in summer
  • The external units are roof mounted so require no floor or external space for installation
  • All work can be carried out during business hours and does not require any downtime
  • The cooling solution will improve the working environment for its staff and deliver energy savings to the company
  • Acting as a recirculation system for winter and a ventilator or evaporative cooling system for the summer
  • Even on the very hottest summer days the Evaporative Cooling systems will supply fresh air cooling at temperatures below 23C at typically less than 10% of the operating costs of refrigeration

THE RESULTS

SMARTech energy were approached in late 2019 and work to a schedule that would take advantage of a quieter period in The Adelphi Group’s production; thereby allowing SMARTech energy to install the system with minimal disruption to daily operations and more importantly, have the air cooling systems functioning prior to the summer months.

The project was led by Head of Evaporative Cooling at SMARTech energy Seth Robinson.

Seth comments “The installation took a team of 3 engineers, 2 weeks to install and we are delighted with the finished project.  We will continue to maintain and service all of the units and our relationship with The Adelphi Group continues to thrive”.

ENERGY MANAGEMENT SURVEY (EMS) GIVES CLAMASON INDUSTRIES INSIGHT INTO ENERGY USE

THE CLIENT

Midlands based Clamason Industries Ltd (Clamason) are one of Europe’s leading manufacturers of precision pressings and stampings.

An environmentally conscious company, Clamason were keen to explore options to reduce carbon emissions and save on energy costs.

SMARTech energy were approached to carry out an energy management survey (EMS) – with the aid of energy monitoring to establish how to reduce Clamason’s utility consumption costs and improve the energy management within the business.

Our report provides a detailed, impartial appraisal and return on investment for solutions specific to their business issues and opportunities.

 

THE SURVEY

The site has a net total energy consumption of more than 3,000,000 kWh for electricity and gas per year.  The site is split into four units, namely Unit 2, Unit 7, Unit 8 and Unit 9. The proportion of the electrical and gas energy costs are detailed below:

HOW WE HELPED

The SMARTech energy management survey looked at how, when and where this energy is being used. It has identified total approximate savings of 53.37% for the electric savings interventions and 5% for gas savings interventions.

This represents a technically and economically validated opportunity to prevent ongoing energy waste. For example, if these savings had been identified and implemented five years ago, the site would have avoided a bill of more than £500k in utility charges (based on present tariffs).

Our report presents opportunities to manage future utility spend and offers savings that will compensate for predicted electricity price inflation. 

SMARTech energy proposes a method that will help avoid this energy waste and provide an opportunity to promote carbon savings measures.

From our energy management survey review, the following areas are examples where improvements can be can made using specified solutions:

LED Lighting Strategy
SMARTech energy suggest an optimised LED lighting solution to reduce Clamason Industries’ annual energy cost and provide far better lighting quality, optimised across the site. By switching to LED lighting, Clamason Industries will also see a reduced demand in ampage, this may enable the site’s kVA capacity to be reduced to achieve additional savings.
Voltage Optimisation
By implementing Voltage Optimisation, a solution that is fitted to the main incoming supply, SMARTech energy can reduce the voltage necessary to run the site. This decreases demand and achieves significant savings. This solution also protects Clamason Industries’ equipment by reducing heat and vibration, lengthening the lifespan of their electrical equipment with no effects on performance.
Power Factor Correction
Power factor correction improves the power factor in the main incoming supply by compensating the inductive reactive power with capacitive reactive power. SMARTech energy recommend installing power factor correction in Unit 2 and Unit 9. This will reduce the reactive power charges as well as kWh losses in the system and save energy.
Motor Optimisation System
Majority of motors in all of the four units work on varying torque loading condition. Since the motor themselves produce a nearly constant torque, even at reduced load or no-load torque, the motor tends to produce high driving torque and thus consume disproportionately high energy. Therefore, we recommend installation of motor optimisation system called ‘Integra’. This system matches the motor driving torque with the required torque of the load. This ensures energy saving during reduced torque requirements.
Solar PV for Unit 8
SMARTech energy recommend the installation of a 50-kW system for Unit 8. It is planned to use the entire generated energy at site to mitigate the electrical energy consumption from the mains supply for Unit 8. This being a renewable energy intervention will provide long term energy generation at site and protect against increasing energy prices.
Compressor Upgrade
SMARTech energy recommend the replacement of the existing compressors with new high efficiency rotary vane compressors with variable speed drives. This solution will provide upto 45% of energy savings as compared to the existing compressors. Variable speed drives enable the compressors to operate at reduced speeds when the compressed air demand fluctuates in the plant. Operating the compressors at lower speeds result in energy savings and improved compressor life.
Baseload Reduction
Units 2 and 9 are in operation 24 hours a day, but the production process is at nominal output between 11 PM and 5 PM. The baseload during this period for Unit 2 and 9 is 17 kW and 34 kW respectively. Unit 7 and 8 are operational between 6 AM and 11 PM. The baseload for Units 7 and 8 is found to be 1.4 kW and 11 kW respectively. A high baseload results in wasted energy because it is not accounted for against any production in the units. For the baseload optimisation, our intervention would include further energy monitoring using our state-of-the-art equipment, another site visit and specific audit during off-peak hours. This allows SMARTech energy to identify culprit appliances and human habits to produce an optimal energy saving plan for site implementation.
kVA Decrease
Once implementing SMARTech energy’s solutions, we can reassess the maximum capacity expected to be drawn from the site. This allows us to provide Clamason Industries with the correct limit to set with your energy contractor. It is predicted that for Unit 2 upto 70 kVA of electricity demand can be reduced at site. Similarly, for Units 7, 8 and 9, it is estimated that upto 10 kVA, 15 kVA and 85 kVA contract demand can be reduced. This will save on charges that you are likely to not need to be paying.
Smart Gas Savers
Installing SMART Gas Savers on site will aid in improving the gas combustion efficiency to reduce gas consumption in the gas heaters by up to 10% and corresponding gas energy bills on site.

THE RESULTS

The entire energy management survey as it has been presented, provides an opportunity to save 29.5% on annual energy spend.

  • Total ROI of 2.7 years

The finalised report gave recommendations for areas of improvement.  By implementing these recommendations, Clamason Industries will reduce their company’s electricity bills, carbon footprint and show improved profits.
